Summary

Wanted to get a toy plane for my kids and since I am able to customize, I wanted it to be compatible with the Duplo minifigures.

Found a Bi-Plane Puzzle design which has the ideal dimensions for a Duplo figure. All I did was add in a Duplo-compatible seat and removed the upper wing to make it a mono-plane.

I am laser cutting on 3mm wood so I resized the grooves to 3mm width. If there are variations in your material width or kerf, you can scale the entire model to get a tighter fit. The minimum I have tried using acrylic is scaling by 87.5%. The only thing you cannot re-scale is the "pegs" on the seat which holds the duplo figure.

To get the pegs, I laser cut them from 9mm thick wood/arcylic. You will have to adjust the fit based on your kerf. Or you can try 3/8 or 7/16 dowels. Just cut to 9mm length as you will need it to protrude about 5-6mm.

I included the svg of the parts laid out for cutting on a 12x8" area. One layer contains some "breaks" in the outline to leave the piece loosely attached to the sheet so it can be broken out at a later time.
